Basic Maintenance of an Electric Stacker

A well-maintained electric stacker not only lasts longer, but it also works with greater safety and efficiency. However, in many warehouses, the maintenance of this equipment is limited to calling the technician when something breaks down, when in reality, a series of basic periodic checks can prevent most breakdowns and considerably extend the machine's lifespan.
In this article, we review the basic maintenance tasks that any warehouse manager or regular user should know to keep their electric stacker in optimal condition.
Why is preventive maintenance of an electric stacker important?
Electric stackers are equipment subjected to intensive use: continuous cycles of loading, lifting, moving, and lowering, often during several shifts a day. This demand accelerates the wear of key components if the proper checks are not carried out at the correct intervals.
A well-planned preventive maintenance program reduces unplanned downtime, minimizes repair costs, extends the equipment's lifespan, and, most importantly, ensures the safety of the operator and the work environment.
Daily checks: before starting work
Before starting the stacker at the beginning of each workday, the operator should perform a quick visual inspection that takes no more than five minutes:
- Fork condition: check that there are no cracks, deformations, or excessive wear on the heels. Poor condition forks may fail under load with serious consequences.
- Battery charge level: verify that the battery has enough charge for the work shift. Operating with the battery below 20% charge regularly significantly reduces its lifespan.
- Tire or wheel condition: check for irregular wear, cuts, or foreign objects embedded that could affect stability or traction.
- Brake and steering operation: check that the brakes respond properly and that the steering does not exhibit excessive play or abnormal resistance.
- Mast and lifting chains condition: verify that the chains do not show damaged links, visible rust, or uneven tension between both sides.
- Absence of leaks: visually check that there are no hydraulic oil stains under the machine or on the lifting cylinders.
Weekly checks
In addition to the daily checks, once a week it is advisable to spend a few minutes checking aspects that do not change as quickly but are equally important:
- Hydraulic fluid level: a low level can cause slow, irregular lifting or even loss of load capacity. Check the level and top up if necessary with the fluid specified by the manufacturer.
- General cleaning of the equipment: remove dust, dirt, and accumulated debris, especially in the battery compartment, cooling fans, and electrical connection areas. Accumulated dirt can cause overheating and short circuits.
- Condition of electrical connectors: check that the battery and charger connectors show no signs of burning, rust, or deformation. A poor connection leads to energy losses and can damage the battery.
- Lubrication of chains: the lifting chains must be kept slightly lubricated to avoid premature wear and corrosion. Apply lubricant specifically designed for forklift chains.
Monthly checks
- Lifting chain tension: check that both chains have the same tension. A difference in tension between chains causes uneven lifting and may damage the mast and guides.
- Mast roller condition: check that the rollers rotate freely and show no excessive wear. Damaged rollers cause irregular movements during lifting and abnormal noises.
- Braking system operation: perform a braking test under load to verify that the stopping distance is correct and that there is no lateral drift.
- Battery condition: for lead-acid batteries, check the electrolyte level in each cell and top up with distilled water if necessary. For lithium batteries, check the state of the BMS (battery management system) via the display or the equipment’s app if it has connectivity.
Periodic maintenance by the technical service
Beyond the checks that the user can perform, there are maintenance tasks that should be carried out by a specialized technician at the intervals specified by the manufacturer, typically every 500 working hours or once a year:
- Changing hydraulic fluid and filter.
- Reviewing and adjusting the electrical system and controllers.
- Inspecting the traction motor and hydraulic motor.
- Checking and adjusting the parking brake system.
- Full inspection of the mast, guides, and hydraulic cylinders.
- Verifying the safety system and load limit devices.
Common mistakes that shorten the lifespan of a stacker
- Fully discharging the battery regularly: especially harmful to lead-acid batteries, it drastically reduces the number of available cycles.
- Not lubricating the chains regularly: causes accelerated wear and can lead to breakage with the machine under load.
- Exceeding the nominal load capacity: the stacker is designed to work within its limits. Overloading the equipment occasionally can damage the mast, chains, and hydraulic system.
- Ignoring control system alerts: modern electric stackers have diagnostic systems that alert to faults or abnormal conditions. Ignoring these alerts turns a minor problem into a major breakdown.
- Using the stacker in conditions it is not designed for: irregular surfaces, excessive ramps, or extreme temperature environments without proper preparation accelerate the wear of all components.
